Most people trying to learn industrial controller programming run into one of two extremes. On one side is the introductory course that explains what a contact and a coil are and stops well short of a real machine. On the other is manufacturer reference documentation: accurate and complete, but written for someone who already knows exactly what question to ask.
This book closes that gap by teaching programming and troubleshooting as one connected skill rather than two separate subjects. A single recurring fictional training system - a small blend-and-fill process with pumps, a conveyor, tanks, and both digital and analog instruments - carries every concept from the first chapter through a complete guided build, so each new idea is applied to equipment you already understand. Organized into ten parts and twenty-two chapters, every chapter follows the same structure: what the concept is, how it appears in the programming software, how it connects to a physical field device, and what it looks like when something goes wrong.Inside, you will learn to:
- Build ladder logic from the ground up, including contacts, coils, seal-in circuits, latching logic, and the timing pulses used to catch a single event correctly.
- Organize a real project the way experienced programmers do, using tag-based data, documented data types, arrays, and reusable code blocks instead of guesswork and cryptic addresses.
- Apply timers, counters, and comparison instructions correctly, and design simple multi-step machine sequences using a state-machine approach so a process's current phase is stored in one place rather than re-derived by every piece of logic that needs it.
- Wire and configure both digital and analog field devices, including the scaling math that turns a raw transmitter signal into a usable engineering value.
- Work safely and confidently online: telling an upload from a download apart, monitoring live values, using trending to catch a problem a single snapshot would miss, and understanding exactly what a forced value does and why it is dangerous to leave one in place.
- Apply a repeatable, evidence-based, nine-step troubleshooting method to dozens of realistic fault scenarios, learning to isolate a problem to the field device, the wiring, the communication path, the configuration, the logic, or the controller itself.
- Work through six guided programming projects of increasing complexity, each with its own problem statement, input/output list, tested logic, and a deliberately introduced fault to diagnose.
